Walk into any supermarket, hardware store, or electronics retailer and the same packaging structure appears on almost every peg hook: a transparent plastic shell moulded to the precise contours of the product inside, heat-sealed to a printed card backing. The product is fully visible, fully protected, and securely held in place for display. This is blister packaging — and the technology and materials behind it are worth understanding for anyone involved in specifying or producing it.
For packaging professionals and procurement teams, knowing how blister forming works and what the backing card actually needs to do is the foundation of specifying the right materials. And of all the materials in the structure, the blister board is the one most likely to determine whether the finished package performs as intended.

How does blister forming work?
Blister forming is a thermoforming process that uses heat and pressure differential to shape flat plastic sheet into three-dimensional forms. A sheet of PVC or PET plastic is heated until it softens, then drawn down over a mould under negative pressure — the pressure differential causes the softened sheet to conform precisely to every contour of the mould surface. Once the plastic cools and hardens, the formed shell retains the mould's shape exactly, producing a transparent cavity that fits the product it was designed to hold.
The formed shell on its own is only half the structure. It needs a backing card to complete the package: the product is placed into the shell, the backing card is positioned behind it, and the two are bonded together under heat and pressure. At the moment of heat-sealing, the heat-activated coating on the surface of the backing card bonds with the flange of the plastic shell, forming a seal that — once cooled — holds firmly under normal handling and transit conditions. That backing card is the blister board.

Blister board: the overlooked critical material
In discussions about blister packaging, the formed shell tends to attract most of the attention. But it is the backing board that determines whether the package holds together at all. A substandard card can result in a heat-seal that fails in transit, a package that separates on the shelf, or print quality that falls short of brand standards — any one of which directly affects the consumer experience and the brand's retail performance.
Blister board resembles standard white board in appearance, but the functional difference is fundamental. Standard white board cannot form a reliable bond with a plastic shell under heat and pressure. Blister board carries a specialised heat-activated adhesive coating that, at temperatures of 120 to 180 degrees Celsius, bonds at a molecular level with the shell flange. The resulting seal strength after cooling significantly exceeds what adhesive bonding can achieve, and holds reliably under the conditions packages encounter throughout the supply chain.
Beyond heat-seal performance, blister board needs sufficient stiffness to carry the product weight without deforming on the peg hook. Grammages of 300 to 400gsm are the standard range, providing the rigidity needed to keep the package upright and presentable throughout its retail life. Print performance is equally non-negotiable: the coated surface of blister board supports four-colour printing, UV varnishing, foil stamping, and other finishing processes to the standard expected of any quality retail packaging — the brand's visual design should land without compromise.
Where blister packaging is most widely used
Hardware and household products are the highest-volume segment. Screwdrivers, wrenches, utility blades, hooks, lock fittings — products with sharp edges or small components that are neither safe nor presentable when displayed openly. Blister packaging keeps the product securely enclosed while the transparent shell allows consumers to inspect the product fully without opening the package, reducing return rates and simplifying stock management.
Consumer electronics accessories are an equally significant market. Data cables, charging adapters, earphones, card readers — products that are compact, high-value, and well suited to high-density peg display in chain retail environments. Blister packaging offers anti-static protection, tamper evidence, and a format that integrates naturally with both retail display systems and loss prevention.
